ACB Automatic Production Line: Integrated Assembly & Automated Testing System for 2000A–4000A Air Circuit Breakers

ACB Automatic Production Line factory layout showing manual assembly workstations and automated testing cells

An ACB Automatic Production Line is a hybrid manufacturing system that integrates manual breaker assembly workstations with fully automated electrical testing cells — including current characteristics, loop resistance, and withstand voltage stations — to produce high-capacity Air Circuit Breakers (2000A–4000A) at scale while achieving 100% automated quality validation per GB14048.2 / IEC 60947-2 standards.

In low-voltage electrical manufacturing, achieving a reliable balance between production throughput and rigorous quality control is the central engineering challenge. Benlong Automation's ACB (Air Circuit Breaker) Automatic Production Line addresses this with a proven hybrid model: flexible manual assembly combined with fully automated, high-precision testing stations. The line is engineered for high-capacity frames including 2000A, 2500A, 3200A, and 4000A series products.

Production Layout & Workflow Design

The production layout is built around a conveyor-driven flow system. Skilled technicians handle the complex manual assembly of breaker components at dedicated workstations, where precise mechanical tolerances are maintained by trained operators. Assembled units then move via conveyor into enclosed, digitized automated testing cells. This semi-automated approach eliminates production bottlenecks while ensuring that 100% of units undergo automated quality validation before packaging.

Three Automated Quality Control Stations

Performance validation is fully automated across three testing stations, eliminating operator-dependent measurement error. All stations are compliant with GB14048.2 / IEC 60947-2 technical standards and share a common control architecture: PLC system control, HMI touchscreen interface, automatic clamping, auto-judgment, and real-time data logging with network transmission capability.

1. ACB Current Characteristics Testing Station

This station automatically verifies the tripping characteristics of each breaker under overload and short-circuit conditions, covering all protection functions required by the standard.

  • Power Supply: 380V ±10%, 50Hz.
  • Maximum Output: Up to 20,000A instantaneous current; up to 8,000A for short-time delay testing.
  • Test Coverage: Long-time delay overcurrent, short-time delay overcurrent, instantaneous short-circuit, and ground fault protection — fully automated sequence.
  • Thermal Testing: Supports temperature rise testing conducted at rated current in accordance with GB14048.2 / IEC 60947-2 requirements.

2. ACB Loop Resistance Testing Station

This station measures the main circuit contact resistance of each pole to verify connection integrity and detect abnormal contact resistance that would cause excessive heat under load.

  • Test Method: Applies a 200A DC four-wire measurement current to the main circuit (per IEC 60947-2 loop resistance test method).
  • Measurement Range: 1–100 μΩ, accuracy ±2%.
  • Workflow: Operator connects test leads; system auto-clamps, tests, records data, and releases the unit upon pass — cycle time optimized for line throughput.

3. ACB Withstand Voltage (Dielectric Strength) Testing Station

This station performs a dielectric strength test on each unit to verify insulation integrity before the breaker leaves the production line.

  • Voltage Range: Adjustable 0–5,000V AC. Test duration configurable from 1–99 seconds; production default is 1 second.
  • Test Points: Automatically applies 2,000V between: outer enclosure and main circuit terminals; phase-to-phase; and incoming/outgoing terminals of each phase.
  • Safety System: Equipped with an enclosed test chamber and manual emergency stop (E-stop) to ensure operator safety during high-voltage application.

Manufacturing Quality Assurance Model

The design principle of this ACB Production Line is to assign each task to the most capable resource: complex mechanical assembly — where human judgment, dexterity, and trained technique are essential — is handled by skilled operators, while rigid, data-driven electrical validation is delegated entirely to PLC-controlled automated test systems. This division eliminates measurement subjectivity from quality control, ensuring every 2000A–4000A Air Circuit Breaker leaving the line has passed identical, repeatable, standard-compliant test sequences before reaching the customer.
